Secondary circulation pump repair and replacement

The circulating pump on a secondary return runs almost continuously, so it wears in a way heating pumps do not. Typical failures are a seized rotor after a period off, a failed capacitor, noisy bearings, or a pump running but shifting nothing because the loop is airlocked or a valve has closed. We test flow as well as electrical operation — a pump that spins is not proof of circulation — and replace with bronze or stainless bodied pumps rated for potable water rather than heating-only cast iron units.

Hot water return problems

The usual complaint is a long wait for hot water at one end of a building while another outlet is instantly hot. That is a distribution problem, not a boiler problem. Causes include a failed pump, a return leg that was never balanced, a closed or scaled regulating valve, an isolated branch left shut after works, or a non-return valve that has failed and is allowing short-circuiting through the nearest loop. Secondary hot water balancing

Balancing is what makes a secondary system work. Each return leg is regulated so every branch carries its share of flow and comes back hot, rather than the nearest loop taking everything. We set the regulating valves leg by leg, record flow and return temperatures at each, and adjust until returns are within the required range across the whole system. The result is faster hot water at the taps, lower dead-leg risk and a documented set of readings the responsible person can hold on file.

Secondary systems carry a temperature duty: hot water should leave the calorifier hot and return above the control temperature at every leg.
